Aluminum cold forging is an impact forming process that plastically deforms a piece of raw aluminum material, under high compressive force, between a punch and a die within suitable equipment such as a machine press. Actually, aluminum cold forging forms the existing material into the desired shape; contrast this with conventional machining, in which material is removed to create the desired shape. Aluminum cold forging offers several significant advantages. The final section provides some of the key factors that should be kept in mind when considering aluminum cold forging as a manufacturing process. 

Aluminum cold forging utilizes the plasticity of aluminum alloys at room temperature to shape them. Before this processing method was applied, metals were mainly finished by cutting. But cutting materials down from the start is time consuming and produces a large amount of shavings. That is why so much interest is being shown in cold forging, because this technique makes processing times shorter and does not produce shavings.

Same as aluminum hot forging, aluminum cold forging process also starts from the making of two halves of dies. Next, cut aluminum bars to desired length designed according to the strcuture of final shape. Next, place the aluminum bars into lower die and then squeeze them with a upper die under high pressure until totally filling the die cavity.

Note that the deformation or shaping process of aluminum cold forging occurs at room temperature without heating process. This will have a high requirement on the forging dies, and the tooling cost of aluminum cold forging is slightly higher than that of hot forging. So, if the volume is small, it will be not so cost effective to produce the part by aluminum cold forging. For such small volume, machining from bars directly is preferred.

Cold Forging Aluminum Alloys



Manganese, silicon and magnesium are the three alloy elements that will be added to aluminum to create a strong forging metal that has good workability, weldability and corrosion resistance. In addition, by adding certain elements, such as silicon, during the cold forging process, it allows the aluminum to become strong without becoming brittle.

Like heat treatable aluminum alloys, cold forging aluminum alloys will be placed within certain series designations based on the type of alloying element that was added and the characteristics that the metal has. The three series are 3xxx, 4xxx and 5xxx.

3xxx series: Manganese is the alloying element that is placed into the aluminum, and sometimes small parts of magnesium is also added. The resulting aluminum alloy will have moderate strength as it will be used in general purpose applications such as beverage cans, heat exchangers, architectural applications, and cooking utensils.

4xxx series: Silicon is added to the aluminum as it lowers the aluminum’s melting point. The alloying metal offers fantastic weldability without leading to brittleness. Aluminum alloys in this series are used as brazing alloys, welding wire, and in automotive applications.

5xxx series: Magnesium is the most common element added to aluminum to make a high strength and corrosion resistant metal alloy. This element is widely used in the manufacturing industry due to its versatility. Aluminum alloy in the 5xxx series can be made into marine applications, construction projects, buildings, and storage tanks.
